Six of the main causes are explained below.

1. Xbox 360 heat is excessive.

The 360's design has numerous high powered parts that use a very small area. These high powered parts are giving off an enormous amount of heat. Heat sinks, fans, and vents in the 360 are supposed to rid of the heat created. Though there is not much cooling capacity in reserve, the Xbox easily overheats if the air flow into the console gets even partially. The red ring of death happens when different design defects happen because of the rising heat in the Xbox 360.

2. Xbox 360 has brittle solder.

To avoid using lead in products used by kids, Microsoft decided to make the console with a lead-free solder. Lead free solder is generally more brittle. Making matters worse, the incorrect type of solder was used by Microsoft, it is one that gets very brittle with heat exposure over long periods. If this brittle solder is stressed, then very small cracks will develop. The cracks can prevent the electrical current and then result in weak solder joints which then easily break.

3. Xbox 360 motherboard flexes because of heat-sink.

The X Clamp has a very bad design as it results in the clamping force being very uneven. The part has a plastic spacer at the middle that puts massive pressure onto the Xbox motherboard at one small area. This pressure gets more intense when the CPU and GPU also get hot which then causes the motherboard to flex. The lead free solder joints that are brittle get stressed by the flexing movement of the Consoles motherboard. With repeating stresses the solder joints break.

4. Xbox 360 has foil attached to heat sink.

On some Xbox 360's, Microsoft failed to remove some foil on the heat sink. Several "red ring of death" failures have been attributed to this reason. If you remove this foil, the thermal compound must be re-applied.

5. Insufficient Manufacturing - Low Soldering Process.

The consoles solder was processed at too low a temperature. When lead free solder is under-heated, the resulting solder joint is full of defects and voids. These weak joints won't last very long even under standard use. If you include the other Xbox faults as above, you will have the perfect situation for failure.

6. The Graphics Chip Emits Too Much Heat.

Rather than going to an well known vendor for its chip design (ASIC registered vendor), Microsoft designed the graphics chip in house. By doing this the company saved many millions of dollars but resulted in a poor quality GPU which runs at very high temperatures.

The graphic is inefficient because it disperses too much waste heat. A major reason of Xbox 360 repairs.

This problem dovetails in with the weak cooling system in the console.
